There needs to be some space in the beginning of the HDD for the partitions table, file systems and all this stuff which can be edited with HDToolbox. Therefore HDtoolbox reserves two cylinders and does not allow a partition to begin before cylinder 2. So you must have used another program than HDToolbox to initially install the HDD.

Because there are no bad blocks on the drive. All these error messages you got came from the file system and not from the HDD. The checksums mentioned are part of the data portion of the blocks. For the HDD the blocks seem to be totally ok. It's just the logical data which can only be interpreted by the file system which was corrupted.

While you are at it, you should create an additional small partition which you can easily format at any time for IBrowse's cache. Because IBrowse (as well as any other Internet program) is known to crash every now and then and usually pulls the cache partition down with it.
