If you want to stick with FFS then you need to make sure that you are using the latest version of FFS. There are 2 versions of FFS on the OS3.9 CD. Make sure you get the latest version.

You have to make sure that you put the newest version of FFS into the RGB of the hard drive. The boot partition must be under 4GB.

I've got a 40GB drive (split into about 6 partitions) in a 4000D running OS3.9 without any problems.

What can happen is that once you reach a certain limit on a partition it wraps around and starts writing back over the data at the start of the partition!!

That's why you need an updated file system with 64 bit support. There's plenty of choice, i.e. SFS etc

I got FFS working so decided to stick with it. No problems to date even though some of my partitions are 75% full!!
